The role of nylon yarn
The primary purpose of wrapping copper Litz wire with nylon yarn is not for electrical insulation (because the fine enameled wire inside already has an insulating layer), but rather to provide mechanical protection, structural stability, and to aid in processing. Specific functions are as follows:
Mechanical bundling and shaping:
Litz yarn is made up of dozens or even thousands of fine filaments twisted together, making it relatively "loose". Nylon yarn acts like a "bodysuit", tightly binding all the strands together to prevent them from coming apart, wearing down, or deforming during bending and winding, thus maintaining the integrity and consistency of the yarn structure.
Wear protective equipment:
Nylon has excellent abrasion resistance. During winding (especially high-speed winding on automatic winding machines) and installation, it protects the delicate inner enameled wire from scratches and abrasion. If the insulation of the enameled wire is damaged, it can cause short circuits between the strands, rendering the Litz wire ineffective (becoming a thick, solid conductor and losing its skin effect resistance advantage).
Reduce "glue penetration" problem:
After winding transformers or inductors, they are typically impregnated with insulating varnish (such as varnish) for fixation and moisture protection. Without an outer layer, the insulating varnish can easily over-penetrate the Litz wire, filling the gaps between the strands. This increases the rigidity of the harness and, more importantly, alters the effective dielectric constant, thereby increasing distributed capacitance and reducing high-frequency performance. The nylon yarn layer forms a physical barrier, effectively limiting the over-penetration of the insulating varnish and thus maintaining the high-frequency characteristics of the Litz wire design
Enhanced resistance to flexural fatigue:
Nylon yarn provides extra flexibility and elasticity, resulting in a more uniform stress distribution on the internal metal conductor during repeated bending, thus extending the lifespan of the wire.
